Start Smart
First things first: check your pallet. If it’s cracked or wobbly, your whole stack is doomed. Got a solid one? Plan your stacking pattern. Same-size, lightweight boxes? Go for straight columns. Mix of heavy or odd-shaped boxes? Interlock them like bricks for stability.
Heavy Stuff Goes Down
Always put the heaviest boxes on the bottom. It keeps things stable, avoids crushed lighter boxes, and makes forklifting safer. Line boxes up right to the edge (no overhanging!), and keep barcodes facing out for easy scanning.
Lock It In
Once stacked, strap everything down with heavy-duty straps (polypropylene or steel work great). Add two straps vertically and horizontally, keeping gaps under 3 inches. Then, wrap the whole thing in shrink-wrap—like a cozy blanket for your pallet. A machine speeds this up, but pre-made covers work too.
Column vs. Interlock: Pick Your Fighter
- Column Stacking (boxes stacked straight up): Perfect for light, fragile stuff. It’s strong against shrink-wrap pressure but can get tippy if you go too tall.
- Interlock Stacking (boxes staggered like bricks): Ideal for heavy loads (think canned goods). Super stable but might squeeze boxes unevenly and fits fewer items.
Mixed Box Chaos? No Worries
Got a jumble of sizes and weights? Channel your inner Tetris master:
- Start with big, heavy boxes as the base.
- If small boxes are heavier, flip the script: put them on the bottom.
- Keep similar sizes together per layer.
- Avoid pyramid shapes—stick to the pallet’s rectangle for stability.
- Tape layers together for extra strength.
Why Bother?
Good pallet stacking goes beyond neatness—it protects your products, saves money on damaged goods, and keeps your team safe. Regardless of whether you’re shipping snacks or machinery, nailing this skill keeps your rep (and profits) intact.
